Fata Aluminium’s new sand reclaimer

Fata Aluminium was one of the first companies in the world to find a solution to the problem of reclaiming foundry sand with both a thermal treatment (as in the case of resin-bonded sand) and with a thermal-mechanical treatment (for sand containing both resins and bentonite). The first sand reclamation system was installed in Italy way back in 1983 at Teksid’s Carmagnola foundry. Since then, Fata Aluminium has installed more than 40 complete “turn-key” plants (including therefore lump crushers, sand bins, belt or pneumatic conveyors, extraction filters, evaporating towers and obviously the furnace and scrubber where the sand contains bentonite) at leading aluminum and iron foundries including Teksid, Nemak, Cifunsa, Volkswagen, Montupet and Tupy.

To cater to the needs of these large foundries which have a sand consumption of several tons/hour, Fata Aluminium has designed increasingly larger systems as confirmed by the fact that plant capacity has grown over the years from an initial 3 tons/h up to a maximum of 12 tons/h.

The first product designed in the early 1980’s, dubbed “Hot-Rec”®, was intended for large-size foundries. In the 1990’s, Fata Aluminium launched its “Eco-Rec” system with a capacity of 1 or 2 tons/h, intended therefore to meet the needs of medium-size foundries or core shops.

To “close the circle”, the 0.5-2 ton “Compact Eco-Rec” system incorporating major technical innovations and intended for small and medium-size foundries has just made its debut. This reclamation furnace combines regeneration of the sand and subsequent cooling inside the same unit, thus reducing not only the space required by the system but also the costs of the furnace supporting structure which can now be positioned at floor level, and also reducing the customer civil works needed for the installation.

This system is highly suitable for small foundries that are forced to have their sand regenerated by other companies either because they lack the space to install a conventional sand reclaimer unit or because the amount of sand in their plants is too low to justify the investment. Medium and large foundries can also obtain noteworthy advantages from the “Compact Eco-Rec” using it to regenerate the sand used in particular processes that has to be kept separate from that used in the main or major processes because of the chemical composition of the resins.

The first prototype plant is up and running at Fata Aluminium and has already passed all the test and tuning phases with flying colors. It is therefore ready for the market, also to meet the needs of small foundries wishing to comply with the increasingly stringent environment protection policies now being applied by the Governments of various countries (ISO 14000).

September - 2000

Fata Aluminium has just commissioned (September 2000) the first of two carousel type gravity casting systems in TransTec site at Campsie, Londonderry,

Northern Ireland (now CalCast Limited part of Montupet Group). Validation procedures required by Ford Motor Company have started.

The installed capacity will be 1350 heads per day per carousel (gross).

Fata Aluminium has won the contract in late 1999. Two carousel type gravity casting systems will be installed for the production of the 4.0 SOHC cylinder head to be used in Ford Explorer vehicles. The systems will include two 6-station turntables (9500 mm) with mold
changeover, all auxiliary devices such as pouring robots, coresetters and casting unloaders, cooling tunnels and degating devices. The whole program is expected to last 25 months.

Fata Aluminium has developed the complete casting system in close
co-operation with both TransTec technical staff and the selected tooling supplier TEI.

Fata Aluminium is world leader in various casting technologies for the
production of pistons, cylinder heads, cylinder blocks and manifolds.
With production facilities in Italy, United States and Mexico and representative offices all over the world, it is one of the major groups in these business sectors with a clear global focus.
